Custom Mailer Boxes for Your First Product Launch: What to Specify
AI-generated concept illustration with fictional models.
Your first packaging order should give you a useful starting point for launch. Before discussing a printed mailer, collect the dimensions of everything that ships together: the product, its retail carton, accessories and any printed cards.
Build the brief around the packed order
A box sized only for the main product can leave no room for an insert or accessory. A box chosen with too much spare space may need extra filling. Make a simple packing list and decide whether each order contains one item, a bundle or a choice of sizes.
Choose how much to customize
| Approach |
Useful when |
Confirm before ordering |
| Plain box with a label or sleeve |
You are testing a brand or several designs |
Available sizes, label position and packing fit |
| Custom printed mailer |
The format and artwork are stable |
Print process, setup cost and colour expectations |
| Mailer with fitted paper insert |
Items need defined positions |
Product tolerances, assembly steps and sample fit |
Minimum quantities and pricing depend on the structure, material and printing process. A low quantity request should be reviewed as a project brief rather than treated as a universal price or minimum.
Approve fit before final artwork
Start with a structural sample. Pack the actual items, close the mailer, check how it opens and record the final outer dimensions and packed weight. Then confirm the dieline and artwork orientation. This reduces the chance of placing a logo across a fold or hiding information under a closing flap.
Compare the full cost of shipping an order
Box price is only one item. Ask about setup, inserts, packing time, storage space and freight. A design that looks economical per box can be less practical if it takes several extra steps to assemble or requires more filling for every order.
Check your carrier's current size and weight rules before agreeing on final dimensions. Packaging changes can affect freight charges, but savings depend on the actual route and service.
Give the recipient a clear opening experience
Keep opening tabs easy to find. Place cards where they can be lifted without tipping the product out. If the carton will be used for returns, discuss that requirement at the start so the closure and instructions can be reviewed.
What to send for a first quotation
Provide product and bundle dimensions, packed weight, order quantity, delivery destination, artwork availability and your target launch date. Note whether you need a plain structural sample or a printed sample. ZOHO Packaging can discuss a suitable small batch approach and identify which details need confirmation before production.

Discuss your packaging project
Send ZOHO Packaging your product dimensions, packed weight, photos, expected quantity and delivery route. We can discuss structure, materials, printing and a sample before production.
